Regulation Awareness
Official unit patches worn on military uniforms have to meet branch-specific uniform regulations. AR 670-1 for Army governs everything from placement to size to subdued vs. full-color versions. Morale patches worn on range gear or bags generally have more flexibility, but anything going on an official duty uniform needs to be checked against current regulations before the order is placed.
A few things worth confirming before you finalize your design:
- Maximum size allowed for the patch placement you're targeting
- Whether subdued (low-visibility) versions are required for any applications
- Color restrictions for specific uniform configurations
- Placement rules for shoulder patches, chest patches, and bag patches

Border type. A merrowed (overlock stitched) border adds structural integrity to an embroidered patch and helps prevent fraying over time. It's the standard for good reason.
Size and detail balance. Fine details and small text that work in a digital file don't always translate at small patch sizes. If your design has text smaller than about a quarter inch in height, flag it during the proof stage. Reducing detail at smaller sizes is a better outcome than illegible text on the finished patch.
